Tesla is recalling almost three million vehicles over its flush, electronically actuated door handles, The Register reported. The handles have been a subject of regulatory attention over whether occupants can reliably exit a vehicle that has lost power.
The design dates to the original Model S in 2012 and became a signature element of the brand -- handles that sit flush with the body and present themselves when the car is unlocked. The engineering tradeoff was always that an electrically actuated handle requires a working circuit, with manual releases that are present but not obvious to passengers who have never needed one. Regulators in multiple jurisdictions have raised the same concern following specific incidents where occupants -- in some cases including children in rear seats -- could not exit a vehicle after a crash or power loss, because the manual releases are recessed, unlabeled or require a sequence unfamiliar to anyone who has not read the owner's manual. The National Highway Traffic Safety Administration has been investigating door-handle failures across Tesla's lineup for more than a year before this recall, and the roughly three-million-vehicle scope covers a specific subset of Model S, X, 3 and Y production runs rather than the full flush-handle fleet -- Tesla has delivered something like nine million cars with the design since 2012, so the recall touches roughly a third of the installed base.
Scale is what makes this expensive. A software recall costs Tesla an over-the-air update; a mechanical or hardware remedy across roughly three million cars consumes service center capacity that is already a customer complaint, and the warranty reserve has to be booked against it. The company has handled large recalls before, including Autopilot-related actions covering millions of vehicles, but those were largely resolved in software.
The broader point for hardware companies is that a design decision made once propagates across every unit shipped afterward, and regulatory attitudes toward it can change a decade later. Tesla's installed base is its asset and, in a recall, its liability, and the two are the same number.
